Default The world’s most complicated rebuild

For context,

I originally purchased a 5 speed 2001 2.8L 30V Quattro for $500 (first mistake) back in June of 2023. I knew it needed work however it was bought with the intention of being a quick project car. This was obviously not the case as I still find myself in forums daily trying to troubleshoot the issues. Unfortunately I have never found any similar situations to mine so I’m putting this out in the hope that someone might have experienced what I have.

What was initially just a single bent valve on cylinder 3, has now turned into 3 full engine rebuilds, lots of ups and downs, and a whole lot of money. The first time an attempt was made to salvage all the parts from the original engine, while only replacing what was necessary. As you can probably assume considering the complex nature of these cars, and the specificity of upkeep this didn’t work. I ended up with a rod knock because the OEM oil pump wasn’t putting out enough oil pressure (this will be a reoccurring theme).

So for the second time the engine was completely stripped apart, everything that could replaced internally was replaced or diligently refurbished (crank personally ground, new bearings, new oil pump, new gaskets and seals, etc.). Just like the first rebuild, the brand new oil pump screwed me over, rod knock 2 developed after driving the car for a day and significantly diminished any hope of this engine running properly.

Buttttttt, I guess I’m a sucker for punishment, and I have sunk more money into this car than I care to admit. Engine build lucky number 3 began, this time no expense was spared (professionally ground crank, undersized bearings, high quality German made oil pump, aftermarket oil pressure gauge setup, new oil pressure sensor, etc.). Finally after a gruelling 1.5 year process, the car has been running “reliably” for 2 months.

However it’s not perfect. The oil pressure is scarily low at warm idle at 1psi, and at 2000rpms it fluctuates between 26-29psi. I am aware 29psi is the minimum oil pressure for 2000rpms, but the fluctuations are making me uneasy. I also am regularly visited by the Oil pressure light while in second between 1000-2000rpms (parking lot driving) or even sometimes in entering first when the car is at operating temp. Despite this the psi is great above 2000, and the car sounds and drives fine. I’m just wondering what could be the cause of this, so I can attempt to solve this issue before I’m required to do another engine rebuild.

Any suggestions are greatly appreciated!
